The push to qualify metal additive manufacturing for aerospace, medical, and energy components has exposed a fundamental problem: without knowing what is happening layer by layer inside the build chamber, defects are only discovered during post-process inspection. In-situ monitoring in metal powder bed fusion addresses this directly — embedding sensors into the machine itself so that process deviations are caught, and in some cases corrected, while the part is still being built.
This article looks at what modern sensing architectures actually measure, how closed-loop control systems respond to that data, and what capability gaps remain before fully autonomous adaptive builds become routine.
The Sensing Stack in Modern LPBF Machines
No single sensor covers everything that matters in a laser powder bed fusion build. Production-ready monitoring systems combine several modalities, each targeting a different failure mode.
Melt Pool Monitoring
The melt pool is the most information-dense zone in the entire process. At any given laser position, its size, shape, and thermal emission encode whether the melt is too shallow (risk of lack-of-fusion porosity), too large (risk of keyholing), or disrupted by spatter.
Common approaches include:
- Photodiode arrays — fast, inexpensive, and coaxial with the laser. They capture integrated thermal emission from the melt pool. EOS’s EOSTATE MeltPool and Renishaw’s InfiniAM Spectral both use this principle. A sudden drop in emission intensity at a given scan location correlates with lack-of-fusion; a spike often indicates keyhole collapse.
- High-speed CMOS cameras — provide spatial resolution that photodiodes cannot. Frame rates in the tens of thousands per second allow melt pool geometry to be measured per vector, not just per layer. SLM Solutions and Trumpf integrate coaxial camera systems on several platforms.
- Optical coherence tomography (OCT) — measures melt pool depth interferometrically in real time. EOS and Precitec have demonstrated OCT integration that maps keyhole depth along the scan path. This is particularly valuable for titanium and nickel superalloys where keyhole porosity is difficult to predict from surface emission alone.
Powder Bed Surface Inspection
Before the laser fires on each layer, the powder surface itself carries information. Recoater streaks, agglomerates, and local density variations affect how the melt pool behaves on that layer — and sensors positioned to image the spread powder can catch problems before they become defects.
Structured light profilometry and laser line scanning are the most common approaches. These generate a height map of the powder bed surface, identifying:
- Recoater wakes — ridges or voids caused by a partially consolidated part surface catching the blade
- Low-density patches — areas where powder did not spread evenly, typically due to agglomeration or chamber airflow disturbance
- Layer height deviation — which can accumulate and cause the recoater to collide with the part
Some systems, including those offered by Aconity3D with their open-architecture platforms, allow the recoater pass to be repeated automatically when the surface scan detects a failed spread, rather than continuing to build on a compromised layer.

From Data to Action: Real-Time Adaptive Control
Monitoring produces data. Control is what makes that data useful.
Closed-loop adaptive control in LPBF currently operates at two speeds:
Per-layer decisions are computationally tractable and well-established. If the surface scan detects a recoater failure, the system can apply a corrective recoat before proceeding. If layer surface roughness exceeds a threshold, the system can flag or abort the build. These are binary decisions with low latency requirements — tens of seconds are acceptable.
Per-vector or per-melt-pool decisions are harder. The laser moves at scan speeds of 500–2000 mm/s. To modulate laser power in response to melt pool feedback on the same scan pass, the control latency must be under a few milliseconds. Sigma Labs’ PrintRite3D platform, along with research systems from groups at Lawrence Livermore National Laboratory and the University of Nottingham, have demonstrated this capability — adjusting laser power in real time to maintain a target melt pool emission signature as scan geometry, overhangs, or local thermal history changes.
The challenge is that the mapping from melt pool signal to laser parameter correction is not universal. It depends on material, part geometry, and scan strategy. Machine learning models trained on build data for a specific material-parameter combination are increasingly being used to define this mapping, but they require substantial calibration data per alloy.
How Real-Time Control Reduces Defects and Improves Yield
The defect types that in-situ monitoring most directly addresses are:
- Lack-of-fusion porosity — caused by insufficient energy input. Melt pool monitoring can detect under-melt signatures; adaptive control can increase laser power on subsequent exposures of the same region (re-melt strategies) or flag the layer for inspection.
- Keyhole porosity — caused by excessive energy density and vapor cavity collapse. OCT-based depth measurement provides the earliest warning of keyhole conditions, before a collapsed pore is formed.
- Delamination and cracking — often preceded by recoater collision events or large thermal gradients. Layer surface inspection catches the mechanical precursor; thermal monitoring can indicate regions of elevated residual stress accumulation.
- Spatter-induced inclusions — spatter particles ejected from the melt pool can land on unmelted powder and be incorporated in subsequent layers. High-speed cameras tracking spatter trajectories inform shielding gas flow adjustments to mitigate redeposition.
In controlled studies on Ti-6Al-4V and IN718, feedback-enabled systems have demonstrated reductions in pore count and pore volume fraction compared to open-loop builds run at identical nominal parameters. The magnitude of improvement depends heavily on the initial process window — adaptive control narrows variation, but it does not compensate for a fundamentally poor parameter set.

Current Limitations
Several constraints prevent fully autonomous adaptive LPBF from being standard practice today:
Signal interpretation complexity — the same melt pool signature can result from multiple physical causes. A low emission reading might indicate insufficient laser power, a powder gap, or a highly reflective surface from a prior melt. Distinguishing these requires sensor fusion across multiple modalities, which adds system cost and computational complexity.
Qualification barriers — in aerospace and medical applications, the build plan is a qualified document. Adaptive modifications to laser parameters mid-build can invalidate qualification unless the control logic itself is part of the qualified process. Industry standards bodies including ASTM and ISO are developing frameworks for qualifying adaptive processes, but progress is incremental.
Data volume — a single LPBF build can generate hundreds of gigabytes of monitoring data. Real-time analysis requires either edge processing on the machine or high-bandwidth connections to compute infrastructure, neither of which is trivially solved at production scale.
The Near-Term Trajectory
The direction is clearly toward tighter integration: sensors becoming standard hardware rather than optional add-ons, control algorithms pre-trained on material databases, and per-layer qualification signatures replacing destructive sampling of representative coupons. Machine OEMs including EOS, Trumpf, and Nikon SLM are each investing in closed-loop capability as a differentiator, and the data infrastructure around build process records is maturing.
In-situ monitoring for metal powder bed fusion will not eliminate the need for post-process inspection in the near term, but it is already reducing the rate of scrap builds and providing the process signatures needed to make qualification by analysis credible.
